I have used a lazer to "etch" in to steel and aluminum it looks pretty killer. Maybe you can befriend a local sheet metal shop and get them to do protos for you. Doesn't pop as much as the sticker but it sure looks neat.

That car is not as much of a brick as it looks the body is hand build and actually scaled down. If my memory is correct the body is all aluminum too. Chrysler gave Troy mucho wind tunnel time to develop the body.

Did the front calipers not clear your wheels? In that last picture it looks sort of like the front caliper has been machined down a bit. It could just be the light.

I don't know about the availability of covers but I have painted lights in the past. I painted and wet sanded a pair of honda lights for a friend to eliminate the orange. They came out killer, the trick is to put thin, even coats of paint. I have also used transparent paint from a hobby shop that is used on models to paint lights. You may want to look into something light that. Try looking for "transparent glass paint". This would be completely illegal for sure. Also keep safety in mind if this car is on the street, especially at night.

Looks like an open diff to me. In the first picture you can see the far side spider gear i.e. there is nothing in between the spiders.
